DIY Repair Rust Holes with Basic Tools and NO Welding!

I've been doing body work in New England for over 40 years...short strand fiberglass just won't hold up. In Florida it will hold a little longer but your wasting your time.

I have fluid film at home can I use it instead of cavity wax?

Use Fluid Film on the inside of the panel. It will penetrate the rust, eliminate, and seal out moisture. Its a great product for stopping rust. Otherwise the panel will continue rusting from the inside out.

Why could you not prep Por 15 behind it and make it last ?

Do you think Great Stuff foam could be used as backing and then Bondo used to seal it?

Can you spray a rust converter into the holes first?

Use wax paper for you plate for mixing filler, tape it on back and throw it away when done, no cleaning needed

I've watched this video 4, or, 5 times. My 2004 Cavalier needed taken care of (Lower Panels behind doors). Your video has been extremly helpful and the car is looking much better. Though more time would of produced a nicer out come, it is some of the best body work I've ever done. The one of you painting the blue fender is another one I've watched several times and will a few more, as the project is wrapped up. Have a nice morning!

Hello guys, i was following step by step, but painted color is much darker like car color and it is obvious. Of course i bought color by the original code, but i think car color is lighter cause car is old and sun work hard. How to deal with it? Thank you for your advices.

The true way to get rid of rust is to cut it out and replace the metal. Any other way the rust will just come back.

Love this! I'm working on a 91 Wrangler with 2 big holes in the rocker panels...thankfully have access to the back side of the hole so I should be able to address the rust from both sides, but I have no welder and no welding knowledge and didn't really care to learn by blowing new holes in my good metal. lol

you're told not to use cardboard because it is impregnated with wax, and that wax can and will contaminate your filler.

Doing a repair like that might work in Florida but up here in the Midwest it would only last about 30 days and it would be bubbling

I have a few tiny rust holes on my car and just took it to a paint chip place and they said they would have to paint the whole panel. Are they just trying to fleece me? Or is that what ant professional place would do?

@PaintSociety Hey! I have a hole like this in the lower quarter panel of a truck box. Very similar but i have access to the back side of the panel. Would it make sense to use one of these adhesive patches on the inside and leave that patch exposed or how would you cover the patch!? I unfortunately dont have access to weld and trying to avoid replacing the panel...

If you do this more than occasionally then you might want to invest in an angle or die grinder as they're much faster and more efficient at this and easier on the hands and joints, and also look into abrasive and sanding wheels and not just wire wheels.

That’s called corrugated board not cardboard. Cardboard is made from a slurry of used and new wood fiber….think of a shoe box or cereal box. Corrugated board has a wavy layer (called the fluted layer or flute) in between two layers of paper liner board, formed together with a starch mixture under high heat. The flute in the middle gives a box a certain amount of crush factor. The larger the flute, the more shock and crush resistant the box will be. You are using corrugated board….

Kinda disappointed bondo doesn't sell that metal reinforced fillers in a 55 gallon drum for the folks here in the salt belt.

I would have kept the repair area a lot smaller no need for all that bondo and paint work could have blended paint into a much smaller area and saved a lot of time

It looks like there are a couple of plastic plugs on the inside of the fender. I'd suggest that it would have been best to remove these plugs, rinse out the inside of the fender with water to remove as much dirt as possible, then use compressed air and a heat gun to dry the inside of the fender thoroughly. Once dry, you could spray a rust preventative/undercoating inside the fender, and once that is dry, then proceed with the repairs you described. As you said, repairing rust holes with Bondo is never going to be a permanent repair, but I think you greatly decrease the chance of the Bondo patches rusting out by doing whatever can be done to clean and protect the inside of the fender.
